Jul 23, 2009 After some very thorough cleaning (involving some degreaser and pipe cleaners), I filled in the hole with some J-B Weld. After letting it sit overnight and cure, I'll put some sealant on the new exhaust stud and start re-assembling the engine. I know this isn't a permanent fix. But if I can get 10-20k miles out of it, I'll be happy.

Ford 460, lots of stuff in the way, messy job drilling out siezed studs with poor access, inserted 3 helicoils, fly-cut the manifold flat again, all new bolts studs from the dealer.

Nov 24, 2013 Bothe the front and rear exhaust manifold need replacement, but the studs.bolts holding them on to the head are really rusted and decayed. I know that they will be hell to remove. Plus I have a slight coolant leak on one head (happens during cold part of winter) so it means some sort of head work even without the exhaust problem.

Repairing aluminum with epoxy is cost-effective and easy. You need to use an epoxy that is aluminum-based to ensure that it bonds correctly to the surface of the aluminum.
The four manifold studs in the middle are longer than the end studs, and they also run through into the vertical holes for the head bolts. Here you should use a thread sealer on the base of the studs during assembly to prevent oil from weeping out onto the hot exhaust manifold when running. Also use studs with correct dimensions.
